Aluminum tubes: metal tube with fold-crimp tail seal. Advantages: excellent barrier (moisture, oxygen, light), impeccable consumer feel, classic pharmaceutical and cosmetic presentation. Disadvantages: one-use (cannot be re-squeezed without cracking), more expensive tooling. Applications: pharmaceutical ointments, high-end cosmetics, hair colour, adhesives. Plastic tubes (PE, PP, HDPE): flexible soft tubes with heat-sealed tail. Advantages: low cost, recyclable, good squeezability, wide range of decoration. Disadvantages: lower barrier than aluminium or laminate. Applications: hand cream, body lotion, shampoo, toothpaste (standard), food paste. Laminate tubes (ABL, PBL): multi-layer structure with aluminium foil or PET barrier sandwiched between PE layers. Advantages: aluminium-level barrier with plastic-level squeezability, heat-sealable, good decoration. Applications: toothpaste, cosmetic cream, pharmaceutical cream, food paste, premium personal care.

A tube filling and sealing machine processes tubes in the following sequence: (1) Tube loading: empty tubes are fed from a magazine or conveyor and placed onto mandrels on the indexing turntable. (2) Tube orientation: the printed side of the tube is oriented to face the correct direction using a photo sensor and servo motor (for decorated tubes). (3) Filling: the tube tail (open end) faces up; a fill nozzle descends into the tube and dispenses the measured volume of product (cream, gel, paste) as the nozzle rises to prevent air entrapment. (4) Tail sealing: aluminum tubes — the tail is folded and double-crimped by a crimp wheel; plastic tubes — the tail is flattened and hot-jaw or ultrasonic sealed; laminate tubes — similar to plastic. (5) Coding: the tail or cap area is printed with batch code and expiry date by inkjet or laser. (6) Discharge: sealed tubes exit via conveyor or chute.

Tube filling machines fill semi-solid to highly viscous products that flow under pressure: face cream and moisturiser (5,000–50,000 cP); body lotion and sunscreen (500–20,000 cP); pharmaceutical ointment and gel (5,000–200,000 cP); eye cream and eye gel (5,000–50,000 cP); toothpaste and tooth gel (50,000–500,000 cP); hair colour cream (5,000–30,000 cP); adhesive and sealant (10,000–200,000 cP); food paste (tomato paste, cheese spread, hummus — 5,000–50,000 cP); and industrial grease and technical paste (50,000–1,000,000+ cP). The filling system (piston diameter, nozzle bore, hopper heating) is selected based on product viscosity and flow characteristics. Products should flow (not crumble) under pressure and not phase-separate at fill temperature.

Standard tube filling machines handle a wide range of tube formats: diameter: 13mm–60mm (cosmetic standard); up to 75mm for large toothpaste and food tubes. Length: 60mm–200mm (adjustable by changing mandrel height settings). Volume: 5ml–500ml (determined by tube diameter and length). Common cosmetic tube formats: D22 × 130mm (30ml face cream), D28 × 150mm (75ml body lotion), D35 × 175mm (150ml toothpaste), D50 × 180mm (200ml shampoo tube). Tube format changeover requires: change of mandrels (1–2 hours), adjustment of fill head height and crimp/seal station settings, and update of PLC recipe. Modern CNC-adjustable machines reduce format changeover to 30–60 minutes.

Single-head (1 fill station) tube filler: 10–30 tubes/min. Suitable for pilot production, small-batch cosmetics, lab sampling and pharmaceutical development. Low cost ($15,000–$40,000). Easy cleaning and changeover. Multi-head (2–4 fill stations in parallel) tube filler: 30–120 tubes/min. Suitable for medium to high volume commercial production. Higher throughput per unit of floor space. Cost $40,000–$150,000. Linear tube filling machines (common in pharmaceutical): tubes move in a straight line through fill, seal and code stations. Easy to clean, validate and maintain. Rotary tube filling machines (common in high-speed cosmetic and toothpaste): tubes move on a rotating turntable through 8–16 stations. Higher speed (80–300 tubes/min) but more complex and more expensive.
